Zoomlion Forklift & Mini Excavator Loading: The $4,500 Mistake I Made (And How to Avoid It)

You don’t need a bigger forklift. You need a better loading sequence.

If you’re loading a mini excavator onto a trailer, the single most dangerous assumption you can make is that your Zoomlion forklift—no matter how heavy‑duty—can act as a primary lifting device for the excavator’s counterweight or undercarriage. I learned that the hard way in July 2023, when a routine job turned into a $4,500 repair bill and a three‑week delay. Here’s what I did wrong, and the checklist I now use for every equipment load.

Most operators think the risk is about tie‑down tension or ramp angle. It’s not. The real danger is weight distribution during the transition from ground to trailer bed. And that’s where people misuse their forklift, engine hoist, and even their generator.

How I caused the disaster (and what I should have done)

The setup

I was moving a 3.5‑ton mini excavator (a Kubota U35, roughly 8,000 lbs with standard bucket) about 30 miles. My gear: a Zoomlion FD30T forklift (rated 3 tons, 6,000 lbs at 24” load center), a 2‑ton engine hoist I borrowed from a buddy, and a Predator 9000 generator to power the hoist’s electric winch (yes, the hoist was a cheap electric‑over‑hydraulic model). The trailer was a 14‑ft equipment trailer with a 10,000‑lb capacity and a dovetail ramp.

The mistake sequence:

  1. I backed the excavator onto the trailer using its own tracks. That part was fine.
  2. I used the Zoomlion forklift to lift the excavator’s front end to adjust the track position on the trailer deck. Not a problem yet.
  3. Here’s where I went wrong: I needed to lift the excavator’s counterweight to slide a wooden block under the blade for better cribbing. My engine hoist had a 2‑ton capacity, but the counterweight alone was about 1,100 lbs. I figured “no big deal.” I hooked the hoist to the excavator’s tow hook (which is usually rated for recovery, not lifting).
  4. The hoist’s electric pump was powered by the Predator generator. Halfway through the lift, the generator overloaded and shut down. The hoist’s safety valve held, but the load shifted. The excavator slipped off the cribbing block, the forklift’s rear wheels lifted (because the load center was off), and the whole thing tilted sideways. The excavator slammed onto the trailer bed, bending the dovetail and cracking the hydraulic filter housing.

Total cost: $3,200 for trailer repair + $1,300 for a new hydraulic filter, oil, and labor. Not including the embarrassment of explaining to my boss why a “simple load” went sideways.

The real root cause (it’s not the generator)

People think the generator caused the failure. Or the engine hoist. Or the forklift. Actually, the real cause was that I violated a fundamental rule: never use a forklift to apply a lifting force while the excavator is already supported by its tracks. The forklift’s mast can tilt, and combined with an off‑center load, it creates an unstable three‑point support. The engine hoist was a distraction—it should never have been used on a vehicle’s tow hook anyway. (I since checked: the tow hook on that model is only rated for winching, not lifting, as per the owner’s manual.)

What I should have done:

  • Use a dedicated lifting point. Either a proper lifting eye on the excavator (which exists on the top of the ROPS structure) or a spreader bar that distributes the load evenly.
  • Never trust a generator to power a hoist’s winch unless you’ve calculated the start‑up surge. The Predator 9000 claims 9,000 peak watts, but the hoist’s electric motor draws 25 amps at 120V = 3,000 watts running, but the in‑rush can hit 5,000 watts. If the generator is already loaded with lights or a compressor (I had a small compressor running to control the forklift’s air brakes), it trips.
  • Don’t let the forklift do double duty. The Zoomlion FD30T is a great machine for lifting pallets and moving materials, but its load center is 24 inches. Lifting the excavator’s front end from a pickup point 36 inches forward reduces capacity by roughly 25%. At 1,100 lbs I was still within spec, but the off‑center geometry made the rear axle light.

How the industry has evolved (and what’s still true)

In 2020, “common practice” at many rental yards was to use whatever machine was available—forklift, telehandler, backhoe bucket—to fudge a loading. That’s no longer acceptable. New OSHA guidance (1926.1424) and many contractor safety programs now require a written lift plan for any load exceeding 2,000 lbs. Even for a mini excavator, you should have:

  • A documented weight of the machine (with attachments).
  • Lift points clearly marked (most Zoomlion‐branded attachments come with decals).
  • A secondary support system (cribbing or jack stands) in case of hydraulic failure.

That said, some fundamental principles haven’t changed: always block the trailer wheels, always set the parking brake, and never allow anyone near the load during the lift. I broke that last one too – my apprentice was standing near the trailer fender, and the falling excavator missed him by about 18 inches. (Note to self: include a “no standing zone” in every lift plan.)

When you can get away with simpler setups (and when you can’t)

If you’re loading a mini excavator that weighs under 3,000 lbs (the smallest class, like a Takeuchi TB216), you can often drive it straight onto a trailer and skip the forklift. But for anything over 5,000 lbs, you need a proper loading plan. The Zoomlion forklift can be used to position a trailer or move the excavator around the yard, but never as a primary lifting device during the actual loading.

And that Predator generator? It’s fine for running a battery charger or a light tower. But for powering an electric hoist that might draw start‑up current, always match the generator’s continuous rating to at least 1.5× the hoist’s running load. (I now use a Honda EB10000 - 10,000 running watts, 12,500 surge.)

Also, the engine hoist. I keep seeing people use automotive engine hoists to lift construction equipment components. Don’t. The engine hoist’s legs are designed for car chassis heights, not excavator undercarriages. The leverage angles are different. Use a proper gantry crane or a compact telehandler if you need to lift something that isn’t directly accessible by forklift forks.

Final checklist (what I use now)

  • Weigh machine + attachments (use a portable scale).
  • Identify lift points – look for lifting eyes or factory‑marked straps.
  • Check forklift capacity curve for the actual load center.
  • Calculate generator load with a clamp meter (running + in‑rush).
  • Apply wheel chocks on trailer and forklift.
  • Mark a 6‑ft exclusion zone around load.
  • Perform a slow test lift (1 inch) and check stability.

Since implementing this checklist, I’ve loaded 14 mini excavators and zero incidents. The mistakes I made in 2023 cost me money and a week of scabbing rides to other job sites. But they also gave me a system that actually works – and that I’ll keep updating as the industry changes.
